I'd suggest taping some extra layers of cardboard onto all end-areas of the headers that will be against the box walls to help prevent them from wearing/breaking through during shipping, like the flange area at the front of each header. Obviously the more pieces they disassemble into, the more "sharp edges" you have to protect. Disassembled primary tube ends and the collectors where the primaries enter need extra cardboard to protect from denting because the walls are thinner than the flanges. They should be positioned towards the middle and/or top of the box.
Then concentrate on wrapping the tubes with bubble wrap or something to protect them from clanking against each other. Obviously you will have to take them out after a "trial-fitting" to wrap. It's no easy task because you have to interlock the pipes to some degree like a jigsaw puzzle to minimize the size of the box. It will takes several tries to get it packed right. Check with furniture, office supply and appliance stores for bigger boxes and when might be a good time to check back before they crush/recycle them.

For the box goto U-haul store they make a box that is for hanging clothes its the perfect size for most headers and they are about 8 -10 bucks if I remember right. Thats what I did the first time and then I just saved the box when they come back from getting coated to ship the next set.
